Too me it seems the oil cooler is causing some sort of pressure causing it to blow out of the tappet cover or head bolts, because now ive not got it on its not happening

did you try slacken the banjo bolts on the cooler to see if it was running through?

Re: oil leaking from bottom tappet/valve cover

I know this is an old thread but I had the same problem while fitting my new ZS190 engine to my Kurz RT1 this week, the engine ran perfect with only the link adaptor installed, then I fitted a rad type oil cooler that I had tested by blowing through and I had severe back pressure within the engine causing oil to piss out of the crank breather pipe, on a 20min ride I'd loose half my oil.
I bought it back and decided look at why it happened, all could think is the problem was the 2 banjo bolts that mount the pipes to the engine, each banjo bolt has a hollow centre and also has 2 holes each side by the head. I put a pen mark on the head of the bolt in line with the two holes and tightened the banjo bolt up, once tight neither hole in the side of the banjo bolt lined up with the oil cooler hose so I removed the bolt and added more banjo bolt washers and tightened until they lined up.
I started the bike last night and hey presto no more spraying oil out the crank breather, and yes I know that the cooler pipe adaptors have a larger bore where the banjo bolt goes through to allow oil to pass around the outside but this was still restricting flow, nice simple mod that I shall do with all my bikes with this fitment in future.
